SLCAD Tee Shirts
Thanks for the opportunity to take a look at your organization's uniforming needs again. Without seeing the sample shirt in person, I can only speculate on the method used for the print but I'm guessing, based on your feedback, that one of two things are at issue. My first guess is that it was printed using cut vinyl, which tends to be heavy and crack after a few washings. The other thing that can go wrong with a heavy ink print is that it wasn't cured properly.
Having said that, I want to be sure that you understand that a big white inked area, such as you have here with the star of life, is NEVER your friend on a tee-shirt. It's always better to lighten that ink as much as possible. So if you scroll down, you'll see an example of how to get that big lettering without all the ink. Not much that we can do with the star, given that it's a flag. Can't go without stripes, unless we do a stylized flag, which IS an option. It just wouldn't look like this.
You also mentioned that you didn't feel like this tee shirt wore as well as you'd like. Such is the nature of cotton. It's a natural fiber and it will fade and wear accordingly, ESPECIALLY if you wear and wash the shirt often. A 50/50 cotton/poly blend will give you a better shot at durability because polyester lends strength to the fabric. Cotton is soft and nice and well...it's cotton. So it will wear and fray.
I'm quoting this on our most popular Jerzees brand 50/50 poly/cotton blend. It's a nice lightweight tee. The price would be the same for either a lightweight or a slightly heavier weight cotton (the exact shirt you have is an option - same price). I'm just not sure that you'll like it any better than what you've got. Personally, I'm not a fan of the Jerzees tee but it is super popular with our clients. They ask for it over and over, so it must be okay. We just did a load of them for Avon Lake Fire. You could check with Mike Rowe for feedback on that. I haven't actually asked him yet, but I'm sure he'd give you an honest opinion.
100 Pieces as shown Small-XL $9.25 each with the print on the front and back (we can resolve the print/layout to your liking. Shown below is just an example). There are never any extra charges for delivery, art, screens or setups. That is the bottom price. It's all included.

The NEW ERA brand tee-shirt that you have there for sample adds $4.25 per piece. It is available in sizes up to 5XL.
I can also put hats, job shirts, jackets and other embroidered pieces on a webstore for you, where everywhere can order as needed. No minimums. We'll keep everyone looking uniformed and nice. Need to workout your exact thread colors and such before we do that. vh

To match your shirt EXACTLY, I need a sample shirt in hand. I have no ideas the dimensions of the print on the back. I'm only guessing with this comp.
